My mate has one for long trips in his landcruiser that has a pump so he can fill his main tank with. Could install the secondary tank in the spare wheel well then weld a sheet of 1mm steel over the top, just ensure that it's vented somehow underneath. The sheet(effectively the new boot floor) will need to be either corrugated/ribbed steel or you can weld bracing underneath it like I have (at the engineer's recommendation). I used 1mm steel(xtrail body steel is only 0.6). Just another possible option depending on how permanent a solution you guys are after. I intended to install/hang a generic 50L poly fuel tank underneath the new floor but never got around to it. I took painstaking measures to ensure all original plastic trims could be re-used. So other than having no spare wheel well, the entire interior is still factory/original. The bracing pictured here was welded, painted, sealed water-tight and then painted again. You guys probably don't need to remove the entire spare wheel well underneath like I did though haha Ps. Personally, I would think it would be best to keep the original system and only make minor modifications if necessary. 1 option could be rather than use a small pump which would be the fastest way to transfer fuel to the second tank would be with a syphon hose. Cheap, but not necessarily the fastest option. A 2 option could be to remove/modify the sump plug at that very bottom of the wheel well into the existing line/tank. This WOULD be gravity fed I agree, but perhaps TOO much of a mod taping into the inlet pipe? I was just trying to create a way to put fuel into the existing inlet that would be easy to transfer fuel across. So you pull up in the middle of no-where and flick a switch, whether that means you have to get out and pop the boot to begin the transfer cuz that's where the external hose is ... But again you don't want to be stopped for long, although with kids it's a good excuse to stretch everyone's legs for 15mins. As you know, I'm in a similar situation to yourself & frequently drive in remote areas where fuel supplies are few & far between and generally limited to business hrs. I've been thinking about the issue of fuel capacity intermittently since first picking my Exy up new. My main focus is always engineering simplicity and I'm thinking that the easiest solution would be a bladder as you suggest in the spare wheel cavity. The factory fuel inlet would feed into the bladder, which gravity feeds into the standard fuel tank. This way you avoid the need and extra costs and hassles associated with installing a second fuel pump. I agree with your calculations and think that an extra 60lt would be very easily achievable on both our vehicles without the need for further modifications given that we both already have upgraded coil springs fitted. However I have noticed that some members have had problems with having the dual fuel system. The main reason for me looking into this is because I live in a remote community and when I was towing my trailer here (not necessarily driving conservatively at 110kmh, but is was hwy driving) I was limited to 350km! Last weekend I needed to do a 650km return trip camping with gear on the roof basket including 20L of fuel. Had I not paid the $1.96/L for fuel at the camping grounds for 10L I wouldn't have made it home. That being said, on the sealed section I was doing 110kmh while the 40% of the trip on unsealed road was left in Auto mode (though hardly needed it) doing 80-110kmh, but in some areas 60kmh. Seeing as though my new larger ATs won't fit in the spare wheel well I thought why not take advantage of the space and see whether I could utilise it for fuel. As a quick calculation of space based on the original tyre size, 215/65R16 has an OD of 685mm. Therefore using simple math: 34.25cm x pi x 21.5cm = 80,000cm3 = 80L. Understanding that space would also need to take into consideration odd shapes and room for a pump into the main tank/fuel line, surely this could almost double the existing 60Lish tank? Perhaps using a bladder that could have some flex as opposed to a rigid tank? In summary: Has anyone used their wheel well to store a non-LPG setup to support their existing fuel system?
