The service manual actually shows the headlamp wiring running from the 2 fuses (one for left + one for right) to the combination switch (on the steering wheel) then to the headlamps.
This would explain the driver's headlamp having a lower voltage drop as the switch is closer to this headlamp.

OK Brett,

I'm not yet prepared to spend 200 bucks on a wiring loom to make my already bright low beam even brighter, but I will certainly keep this mod in mind and maybe apply it to either the fog lights in the bumper or the hyper roof rail spotties emoticon

 $200 is a bit pricey mate, $135 for the IPF loom or less than $100 from any auto electrician. It only really consists of 2m of 10 gauge cable, 2 relays, 2 fuses and some female connectors. If I had time I'd make you one to convince you of their worth . emoticon

Guys,
If anyone is thinking of upgrading their headlamps to a higher (legal) wattage then they might consider doing this loom upgrade first.
Since the present headlamp current is totally switched solely by the combination switch on the steering wheel then I would not expect it could handle much higher than its present 5-6Amp load (60W) so anything higher could burn the switch contacts.

That's correct Jalal.
I just checked the Exy (I have a Series 1) to make sure the service manual was correct and while there are two spots for "H/Lamp LH" and "H/Lamp RH" in the small relay box near the alternator, the spots are completely empty without even a base fitted as they are for the Daytime Running Lamps function we do not have fitted.

 I too noticed that last night, the vacant 'relay' location on the drivers side. My loom has nice big 60Amp relays to cope with the highest wattage globes.

 Considering how much current the larger globes carry, the appears to be no protection on the vehicle side of the fuse. As mentioned by Kev, this could led to burnt out points in the switch or damage to the ECU if this is not protected.

 If you have any doubts, check out how thin the wires are to the globes and feel how warm they get when the high beam is on for a while. Now, considering that the wires in the combination switch are even thinner, I think they would be extremely prone to melting or burning out. Big repair bill.

 Solution: Fit an aftermarket loom. emoticon

Guys,

Had I known that we didn't have any relays for the headlights, I wouldn't even have asked for this test to be carried-out.

It just never occurred to me to check this and I took it for granted that we have relays in a similar fashion to the front fog lights.

This wiring loom upgrade with relays is a MUST DO now indeed!!

Well Brett, you see? after all these discussions, we did discover a very important fact about the exy after all emoticon

 Can I see a group buy about to commence ? emoticon

 Check with ARB for their M002 loom. This is the one I have. Each light has it's own relay and they are fused individually. Simply plug in to the back of the passenger side female light sock for the switch, and power directly off the battery. Simple.
