Thanks for that Kev. Where are they located?
I'm still keen to make it a single piece (ie use a filler to basically make a really think inner wall on the snorkel). I think the gap is really too small to be able to get an accurate mould of polystyrene. I know using filler will add weight but realistically we are talking probably 1kg max.
I think I'll give that a go first as it will only cost me an extra $30 for the filler. If I find its too difficult or don't like the way it turns out I might file it back and get something moulded over it.
I also think I am leaning towards the 2nd position I tired on the 'bend' in the panel. Lining up the holes on the top section of the panel will be too difficult due to the angle the snorkel sits when positioned there. At least in the lower position I should be able to line up the holes.
The way I'm planning on doing it I will need the holes drilled before I make the mould. I will need bolts (all thread) to extend from the holes in the snorkel into the panel on the car, otherwise if the mould sticks to the snorkel like I'm planning I won't be able to find the holes again.

They are located in Brookvale.
The only thought I have about moulding it to the snorkel is how the finish will look across the top, especially if it is not the same (gloss/matt/dimpled) and though you have it as a moulded one-piece it will still be easy to see it is an add-on.
Going the separate spacer idea will keep the snorkel unmodified.
Once you have the spacer manufactured then you will be able to make a cardboard template of where the mounting holes and the cutout are for easy marking on the cowling.
This way you don't have to do any work on the car until the spacer is all sorted.

I see what you are saying but I think unfortunately however I do it there will be a section that looks like an add on.
I'm not sure what you mean about how the finish will look across the top.... The way I'm planning to do it will mean the add on is 'sandwiched' between the snorkel and body of the car. It would only be visible from directly in front of or behind the snorkel.

I think the cheapest and best option for you Todd is a small piece of black high density foam. Get it at Clark Rubber.
You could also use a thin piece for where the snorkel meets the body as a gasket.

Wasn't clear Todd if the bottom of the snorkel foot touched the cowling again or if only the top did.
The rubber will fill the gap but not sure about the support for the snorkel foot as the 3 bolts will pull the top and bottom edges hard against the bodywork and might cause troubles.
A solid spacer would be the best I think.
